So a couple of weeks ago my friend calls to ask if i fancy to go and have a look at a car he wants to buy...

A cute little Peugeot 106 "Zest"
Unmodified in any way shape or form (Read - It isn't a chav appendage extender)

Car purchased 25/02/14
Picked up 27/02/14
Declared finished and MOT ready today 10/03/14

Just under 2 weeks of on and off evening work.

Working on a TINY little car like this was new for me having only ever worked on big British lumps of Iron, talk about new manufacturing technique! (though welding was a pain!) Kerb weight of 740kgs sopping wet and no higher torque setting than 180nm! Bliss!

So after discovering the really rather rusty bits (I had seen the paint inside the boot but hadn't realised how bad it was beneath all the muck, what i thought was thin OEM steel was actually a rather neatly bodged 1cm thick layer of filler... not my brightest moment I'm ashamed to admit) I decided to call it a day wheel in into the garage and have a cuppa.

Front Offside floor stiffener was carrot rotten... some VERY delicate removal so we could use the old piece as a template

Dig around in the shed for some steel...
Uh oh,

Everything I need to replace bar the floor stiffener is in 0.8mm or LESS sheet steel!
The THINNEST we have in our shed is 1.2mm

So every patch is going to made out of 1.2mm whether it needs it or not! :D

Plug welds + tack tack stitch repeat is the way to go, so thin it's IMPOSSIBLE to run a bead with Dad's MIG welder with 0.8mm wire (the MIG wire is the same diameter as the OEM steel for crying out loud! :shock: )

Welding upside down is awful, If ever I have to do it again I'm putting two wheels back on the car and tilting it 45 degrees or more - no more hot splatter burning your nipp... never mind :lol:

Special Tool #137 - flat plate on jack, use to press the patch hard into the underside of the car. Good tight joins possible and also forms much of the various curves/bends required 8)

I then Shutzed and stonechipped the arches for added Ah Ha (We had some old stuff that was going off - why not if it wasn't going to get used on anything else)

Still on original Dealer Plates - Keeping them for once, normally they are the first thing I get rid of as a new set of unbranded plates instantly improves the appearance and age of a car IMHO, but a) it is not my car b) My friend likes the granny specification (no power steering, no toys, nearest to luxury is the heated rear window and radio!

Oh, did I mention it has covered 126,000 miles! :shock:

So folks - I have a challenge for you - Guess the cost of purchasing and MOT preparing this little gem - I can guarantee it isn't as much as you think :lol:

I had a pug 306 for the best part of 7 years, daily driver, done 115k in that.
Bought it nearly new, one owner 10k, lovely little motor in moonstone grey/blue colour.

But the one thing that did disappoint me was the metalwork, when washing it you could feel the roof dipping in under the weight of a wet sponge
and the joins around the engine showed quite a few signs of rust appearing :(
